@Allesok :: This(spMohanty@198a2fd) is something, I developed to have a bit more control over the size of the email, you could use it if you like.
This gives you another parameter to put an upper limit on the auto-generated content, viz. the HTML, and the plaintext diffs.
And the rest of the content is pretty static always, the templates you use, your stylesheets, so you will have an estimate, about how much you want the auto-generated content to grow.
That will still need some work though, in the way it handles the HTML, but I will b pushing more code very soon, for the HTML trimming thing to be more smooth and less noticable.
I subscribe to this. In our project we use 2 major branches that we merge from time to time.
The email limit for us is 10MB but in case of a major merge this is not enough.
The max number of files and diff is enabled.

We have
options.

we can add option to eliminate too long lines if needed.

Still not sure whether this suffices:
lines_per_diff * too_many_files * maximal_length_of_line + css + html overhead < 200KB
Most lines will be shorter than max_length, still we would prefer a way of setting a local maximum, and the other parameter got derived.
E.g. 200KB - 10kb (??) for css divided by number of files results in space usable per file - which is filled with lines until full.
